To modify the B-Series AWD bellhousing so it fits the H-Series gearbox, begin by aligning both parts in CAD so that their input shaft centerlines coincide. The input shaft axis is the master reference for all geometry because it determines concentricity with the clutch and engine crankshaft. Once the centerlines match, bring the bellhousing faces into coincidence. At this point, the two assemblies can be overlaid and the areas that differ will become clear. The B-Series bellhousing will serve as the primary structure, and the H-Series will serve as the donor for mounting geometry and bearing seat dimensions. The first required modification is the input bearing bore. The H-Series gearbox uses a different bearing diameter, register depth, and seating profile. Remove the original B-Series input bearing pocket from the bellhousing model and reconstruct it using the H-Series geometry. This ensures that the H-Series input shaft and bearing assembly will locate correctly when installed into the B-Series housing. The redesigned bore must be concentric with the shaft axis and dimensionally identical to the H-Series reference bore. Next, remove the B-Series bellhousing bolt pattern and replace it with the H-Series pattern. Since weldments are not being used, the B-Series mounting holes need to be eliminated digitally by removing their surface geometry and rebuilding the outer shell of the bellhousing where necessary. After the surface is restored to a clean state, recreate the H-Series bolt, dowel, and locating holes exactly as they appear on the H-Series gearbox. Their clocking and spacing must be dimensioned from the input shaft axis and bellhousing plane to ensure perfect alignment. Dowel pins are especially critical, as they control gearbox positioning and prevent rotation under load. Once the mounting pattern and bearing bore are corrected, evaluate the internal space of the bellhousing to ensure the H-Series gear cluster, input spline, and associated bearings do not interfere with the B-Series casting. Internal volume differences between the two bellhousings may create contact points that need to be relieved. In CAD, remove these conflict areas by cutting away or reshaping the inner surfaces of the B-Series housing while preserving structural integrity. Any internal ribs or casting shapes that would obstruct the H-Series components must be shifted or redesigned. The transfer case interface on the B-Series AWD bellhousing must remain unchanged externally, but the internal geometry around the differential output may require modification to match the H-Series shaft position and width. Because the H-Series output shaft may sit differently relative to the engine centerline, adjust the internal clearance tunnel so the shaft can pass freely from the H-Series gearbox into the B-Series AWD transfer case opening. These adjustments are purely internal geometry refinements; the actual transfer case mounting face stays in the B-Series location. The starter motor pocket also needs to be re-established based on the H-Series ring gear position. The starter alignment, pinion depth, and radial position must match the H-Series design. Remove the B-Series starter pocket and reconstruct it using the H-Series shape so that the starter engages the flywheel correctly when the hybrid bellhousing is installed on a B-series engine. Finally, the clutch fork pivot and release bearing geometry must reflect the H-Series layout. The fork pivot point on the B-Series housing is not in the same position as on the H-Series gearbox. Remove the old pivot boss and rebuild a new one in the correct H-Series location relative to the input shaft axis. Ensure that the clutch fork sweep path clears all internal surfaces and aligns properly with the throw-out bearing and pressure plate. When these modifications are complete—input bearing pocket, mounting bolt pattern, dowel locations, starter pocket, internal volume adjustments, and clutch actuation geometry—the B-Series bellhousing will functionally mount the H-Series gearbox while still retaining the AWD transfer case features that are unique to the B-Series casting.
